BROKEN FRONT SUSPENSION FORE LINK

I NOTICED A CLUNKING SOUND AT SLOW SPEED WHEN GOING OVER SMALL BUMPS, SO I STAYED OFF THE EXPRESSWAY AND SLOWLY DROVE HOME ON LOCAL ROADS.

AFTER ARRIVING HOME, I BACKED UP WHILE TURNING THE WHEELS TO THE RIGHT AND THE CAR ABRUPTLY STOPPED AS THE BACK OF THE RIGHT FRONT WHEEL JAMMED SOLID AGAINST THE INSIDE WHEEL WELL LINING.

THE RIGHT FRONT WHEEL WAS AN INCH OR TWO BACK FROM WHERE IT SHOULD BE. I LOOKED UNDER FROM THE FRONT BUMPER AND SAW THAT I HAD A CRACKED FORE LINK AND A PIECE OF THE FORE LINK WAS LAYING IN MY DRIVEWAY. I STILL HAVE THAT BROKEN PIECE.

TESLA SENT A FLAT BED TRUCK TO GET THE CAR AND REPLACED THE FORE LINK.

THIS FAILURE SURE LOOKS LIKE IT COULD CAUSE A SERIOUS ACCIDENT. I FEEL VERY LUCKY THIS DIDN’T BREAK AT HIGH SPEED ON THE EXPRESSWAY IN TRAFFIC OR ON A JUG HANDLE.

Here is a Model S in the junkyard. https://www.iaai.com/Vehicle?itemID=26437884&RowNumber=77&loadRecent=True It has been in a rollover crash. It is badly damaged and has bio-hazard stickers. It is obvious that occupants have been injured. The LH back wheel is whompy. Wheel and tire and the bodywork on that area of the car are completely undamaged. The Tesla wheels are known to be made deliberately fragile so that they will not intrude into the body of the car during a crash. If the wheel had been struck hard during the rollover then it would be expected that the wheel would have broken. It seems highly probable that the rollover was CAUSED by the suspension failure. The Tesla suspension components are badly designed. Cast aluminum is a very poor choice of material. Cast aluminum has poor tensile strength and is prone to casting defects and fatigue. I request that you obtain suspension parts from new and wrecked cars and have them tested by a materials lab for mechanical strength, casting flaws, and factor of safety. Thank you. The LH rear wheel is whompy. The wheel and tire are undamaged. The bodywork on that part of the car is undamaged. Rollover was most likely CAUSED by the whompy wheel.

I have already made several reports to NHTSA about Tesla suspension failures. A Tesla owner in England has just posted on the Tesla Motors Club forum that the bolts snapped on his front suspension and the car fell to the ground. The thread has now been deleted from the forum but I have recovered it from Google cache. Snapshots of the thread and images of the broken bolts are attached. It is a certainty that there is a bad batch of suspension bolts that are snapping without any good reason. The alloy suspension parts and/or the alloy wheel would be expected to fail before a critical steel bolt does. These bolts appear to be made from 2 parts with the ball joint stem being welded to a threaded extension. The bolts frequently snap about 1/4 inch from the weld in the transition zone. This is a deadly weakness. Please take immediate action. Thank you. Concerned citizen

Here is a Tesla in the junkyard: https://www.iaai.com/Vehicle?itemID=27064044&RowNumber=22&loadRecent=True The suspension has collapsed on all 4 wheels. It looks as though this caused the car to come to a sudden stop and that another vehicle then collided with the back of the Tesla. The damage caused by that impact looks relatively minor and could not be the cause of the back wheel going whompy. The tread is badly worn away on the inside edge. It looks as though the wheel has been rubbing up against the wheel well until it finally wrenched loose and caused a failure to proceed. This car is less than 1 year old. The rate of crashes in Tesla cars is astonishingly high. Please go and inspect some of the wrecks such as this one to determine if mechanical failure caused the crash. Thank you. Concerned citizen. Here is a Tesla in the junkyard: https://www.iaai.com/Vehicle?itemID=27093880&RowNumber=56&loadRecent=True The RH rear wheel and suspension have fallen off completely. It is hard to say if that was merely the result of the collision or if it actually caused the collision. However, the LH back wheel has also gone whompy and yet that side of the car has not been hit at all. These cars are heavy and have a very low centre of gravity due to the batteries at the base of the car. In a normal car it is possible to spin 360 degrees even on a dry road and to cause the tires to smoke. This would not cause the suspension of any modern car to snap. In the event of a Tesla having to swerve and/or brake hard the force on any of the wheels could easily be in excess of 1 Ton. To provide a reasonable margin of safety the suspensions should be capable of withstanding at least a 2 Ton force. Looking at the flimsy cast alloy parts and the brittle fragile bolts it is blindingly obvious that there is insufficient factor of safety. Please go and inspect this car to find out why the suspension has broken on BOTH sides. Thank you. Concerned citizen, Etc. Etc.

The attached photographs show that the lower suspension ball joint has snapped. There is no way that the collision damage could have caused a steel ball joint to snap before the weaker aluminum parts gave way. The seat of the ball joint is bright and shiny and completely undamaged. Looking at all the other reports of similar failures Example - https://teslamotorsclub.com/tmc/threads/ms-suspension-ball-joint-failure.109847/ it is certain that there is a bad batch of ball joints that fracture without warning. Tesla is covering up this issue. This amounts to criminal negligence. Please take immediate action before more lives are lost. Thank you. Concerned citizen.

The tread appears to be worn down suggesting that the car drove for some distance with a damaged suspension causing the tire to rub against the bodywork until the suspension finally fell to bits. I have searched the junkyards for other brands of cars that are afflicted by as much whompiness as Teslas but I cannot find any examples. Please be so kind as to investigate this phenomenon. Here is a Tesla Model S in the junkyard: https://www.copart.com/lot/22733158/Photos The suspension has collapsed and wheels are jammed up in the wheel wells. The back RH wheel has gone whompy. The front RH wheel and suspension have fallen off completely. The ball joints on the lower suspension arms have snapped. The top ball joint connecting the steering knuckle to the wishbone has popped apart. No air-bags have deployed. There is no crash damage that would have caused the suspension damage. These cars should be taken off the road until the suspension components have been tested for manufacturing defects. Please take action. Thank you. Concerned citizen. And yes… electronic glitches are a very likely cause of these repeated unintended acceleration incidents that affect Tesla way more than they should.

The front RH steering knuckle has cracked in half. This is a clear indication of a manufacturing defect. The cast aluminium knuckle has a brittle fracture caused by a casting defect. The design of Tesla suspension parts is extremely weak. The company has a track record of covering up defects and slapping Non Disclosure Agreements on customers. Teslas have been involved in many fatal accidents and there is a high probability that many of those crashes were caused by mechanical failure. Please investigate. Thank you. Concerned Citizen.

Here is another Tesla in the Junkyard. https://www.copart.com/lot/22469458/Photos It has been hit in the rear. The front LH suspension has collapsed completely with the wheel jammed right up in the wheel well. Even though the rear LH of the car has been hit the LH rear wheel is almost undamaged. It seems unlikely that the wheel could have withstood an impact hard enough to cause the suspension to be damaged sufficiently to skew the wheel sideways in the manner shown in the photographs. It seems highly likely that it was the collapse of the suspension at the front and rear which caused the Tesla to suddenly slow down and then get hit by a following vehicle. There have been dozens of cases in which the Tesla suspension has collapsed causing unexpected sudden deceleration and loss of control. It seems highly probable that this crash was also caused by a suspension failure. The design of the Tesla suspension is such that it lacks limit stops. A simple air leak can cause the wheels to jam up in the suspension with disastrous consequences. Example: https://forums.tesla.com/en_AU/forum/forums/air-suspension-failure-very-unpleasant-results SNIP ** The right front air strut failed due to a leak which caused the whole front of the car to drop so much that the wheels were rubbing against the inside of the wheel well, and the front of the car was rubbing on the ground. The car became absolutely not drivable - Why doesn’t Tesla air-suspension design incorporate some sort of a stopper to stop the car from going lower than the lowest functional air-suspension setting? The service center tech had the same idea!!! At least it would be drivable when the system failed. I am very concerned how the car would handle if this air suspension failure occurred while driving 70 mph.** Please investigate. Thank you Concerned citizen.

Here is another Tesla in the junkyard: https://www.copart.com/lot/48517337 The back wheel has fallen off for no good reason. Tesla uses cast Aluminum for the suspension parts. These parts have very little margin of safety even when brand new. After a few years and with the effects of fatigue and corrosion these parts become even more fragile. Owners are under the mistaken belief that these cars are very safe and require very little maintenance. As the fleet of Teslas ages the risk of failure becomes even greater than it is already. Many countries in which the Tesla is sold do not require safety inspections for the first few years. Some countries require no annual safety inspections at all. This is a ticking time bomb. It is a near certainty that this breakage was the cause of the crash and not merely the result of it. The wheel and tire are undamaged.
